Ready meal packaging: how retort pouches and laminates are reshaping shelf-stable food

Ready Meals_blogpost

Flexible packaging is the fastest-growing format for shelf-stable ready meals in Western Europe.

Between 2018 and 2025 it grew at a compound annual rate of 7.2%, more than four times the 1.7% of the overall category, while metal declined by 0.5% a year (source: Euromonitor, Shelf stable ready meals Western Europe 2026). Let’s dive into the market, to understand what is driving that shift, and how to choose the right retort pouch or laminate for a ready meal.

What is a retorted ready meal?

A retorted ready meal is a fully prepared dish that is sealed in its packaging and then thermally sterilized. The process gives it a long shelf life at ambient temperature, without refrigeration, and it is ready to eat after minimal preparation.

The category combines three benefits:

  • Convenience: ready in minutes

  • Shelf stability: long ambient shelf life

  • Meal quality: designed to preserve taste, texture and nutritional value

Retort is demanding on packaging. The pack has to withstand sterilization temperatures that typically range from 121°C to 130°C, high pressure inside the autoclave and long processing times. Any material chosen for a ready meal has to keep its seal and its barrier through all of it.

Why is flexible packaging growing in ready meals?

Six reasons explain why brands are moving from cans, jars and trays to pouches:

Driver

What it means in practice

Convenience

Lightweight, easy to handle, easy to open

Efficiency

Less packaging material, more efficient transport and storage

Product protection

High-barrier solutions suitable for retort processing

Consumer experience

Stand-up, microwaveable, easy-tear and reclosable options

Brand differentiation

Large printable surface and distinctive formats

Sustainability

Opportunity to move toward structures designed for recycling

Which pouch format fits which ready meal?

There is no single ready meal pack. Different consumption occasions and consumer needs call for different configurations and materials.

For single portions flat and stand-up pouches are the natural choice. Family portions need larger packs, and a larger stand-up pouch keeps them easy to store and handle.

The occasion also drives the choice of material. When the meal is meant to be heated and eaten immediately, an aluminum-free structure allows the pouch to go straight into the microwave. And when the brand wants packaging designed for recycling, a mono-material pouch supports a more circular solution.

Premade pouches or laminates: which route is right for you?

The answer depends on how much of the packaging process you want to run in-house.

Premade pouches are a ready-to-fill solution. The pouch arrives fully converted, so the line only has to fill, seal and retort. Formats include stand-up, flat, spouted and easy-tear.

Laminates are a material solution for producers with their own pouch-making or form-fill-seal (FFS) equipment. The reel is converted, formed, filled and retorted on site. Options include high-barrier, retort-resistant, aluminum-based, aluminum-free and mono-material structures.

Gualapack supplies both, from high-performance laminates to fully converted pouches, so the level of integration can follow each customer’s setup.

What should a retort pouch deliver?

A high-performance retort solution comes down to five functions:

  1. Protect. A high barrier against oxygen, moisture and light preserves product quality throughout shelf life.

  2. Secure. Reliable heat sealing gives confidence through processing and distribution.

  3. Perform. Full retort compatibility, built for shelf-stable ready meals.

  4. Microwave. Aluminum-free specifications can be heated directly in the microwave.

  5. Open. Easy-tear opening, obtained with machine-direction oriented (MDO) film, for a better consumer experience. For mono-material PP structures, easy-tear is available upon request.

Which materials are used for retort ready meal packaging?

Gualapack offers three families of structures: a standard aluminum structure, transparent structures and a mono-material PP structure designed for recycling.

PET/ALU/OPA/PP, the standard aluminum structure

  • PET: printability and mechanical strength

  • Aluminum: high barrier to oxygen, moisture and light

  • OPA: puncture resistance and structural support

  • Retort-grade PP: food-contact sealing layer and retort resistance

PET/hbPET/PP and hbPET/OPA/PP, the transparent structures

  • PET: printability and mechanical strength

  • High-barrier PET (hbPET): barrier protection without aluminum

  • OPA: puncture resistance and structural support

  • Retort-grade PP: food-contact sealing layer and retort resistance

The first combines PET and hbPET for printability and barrier, while the second pairs hbPET with OPA for added puncture resistance.

Mono-material PP, designed for recycling

  • BOPP: printability and surface performance

  • High-barrier BOPP: barrier protection without aluminum

  • Retort-grade PP: food-contact sealing layer and retort resistance

The mono-material route builds on Pouch5®, Gualapack’s PP pouch designed for recycling, which is also available in a version developed for retort applications.

What printing and finishing options are available?

Packaging is also the main brand surface on the shelf. Gualapack offers rotogravure printing in up to 10 colors, delivering impactful graphics and strong brand reproduction. It also lets brands customize the finish, with matt or gloss varnish creating different surface effects that enhance shelf presence and set the pack apart. Finally, it offers the option of transparency, with clear areas that reveal the product inside and make the pack design more distinctive.

FAQ

What is the best packaging for shelf-stable ready meals?
It depends on the product and the occasion. Flat and stand-up pouches suit single portions, larger stand-up pouches suit family sizes, and spouted pouches suit soups and pourable meals. All of them need a high-barrier, retort-compatible laminate.
Can retort pouches go in the microwave?
Yes, if the structure is aluminum-free. Pouches with an aluminum layer are not suitable for microwave heating.
Are retort pouches recyclable?
Traditional multi-material structures with aluminum are difficult to recycle. Mono-material PP structures are designed for recycling in the PP stream while still meeting retort and barrier requirements.
What is the difference between a premade pouch and a laminate?
A premade pouch is supplied already formed and ready to fill. A laminate is supplied on a reel and converted into pouches by the producer, either on pouch-making equipment or on a form-fill-seal line.
How long do retorted ready meals last?
They are designed for a long shelf life at ambient temperature. The exact duration depends on the recipe, the process and the barrier level of the packaging.
